a little more detail copper top table claro walnut table

 
as i was a little rushed setting up for open studio, i feel a couple of our pieces that we finished last week deserved a few more comments and photos, so here they are, along with some other photographic highlights from the weekend ... click the photos to enlarge them ...
above the open studio shop photo is a better photo of the claro wlanut slab table we had on display this weekend.  it is leaving tomorrow with the ladderbacks to spend the summer at the vermont visitors center in guilford.  a lot of folks (about 600,000 stop there per year) enter vermont from massachusetts and connecticut on route 91, and were hoping that some of them will see our work and contact us with new commissions .. it seems like we ought to be able to get at least one or two out of 150,000 or so.  summers a good time here ...
 
this is a close up of the under structure with our new base design using polished and welded 5/8ths" rebar.  people almost smiled when they noticed the rebar ... it fits in with our bethlehem steel and bridges series too.
for the copper table, which was the other big furniture hit of the weekend, we started out with a 1/2 size model a month or so ago.  i did that on my own nickle, even before i actually got the commission for the big table.  i figured i couldnt go wrong with whatever i wound up with, and i was intrigued with the clients concept as well as my concept for executing their ideas.  it also was a test of my local sheet metal shop on the execution of the design ...
the clients loved the model and i even found a half size chair mockup i made a long while back to contribute a sense of scale.  this is it in the raw and our only objection was that the copper didnt lay perfectly flat and humped and rattled occasionally, a problem i expected to get worse as the individual sheets doubled in size.  i also figured there are only so many nails you can apply before it would look too naily.
so, our solution was to get some weldwood contact cement and glue each copper piece to the plywood and 2 x 10 substrate as we went along.  before we got our veneer bags, this was our typical process for installing central inlays in our dining tables.  it also works great for male/female lamination forms. these are mostly 2 ton hydraulic jacks you can get quite cheaply on line or at your local hardware.  i think i have about a half dozen.  be sure to support the table underneath before cranking them up.
 the last little bit of design was stablilzing the two base pieces and supporting the 9 span, which we did with sams help and a little twisted and welded steel ...
 tah dah ...
after sanding and sort of polishing the copper and the nails with some red 5" round scrotchbrite pads we found at the hardware store, we applied a chemical called liver of sulfide (outside please... rotten egg smell) and today, after some back and forth, i oiled it with a polished on coat of linseed oil which blended the fingerprints from the weekend and made it look like a beautiful old penny.  i absolutely love the look and i have a couple proposals to send out for other sizes and different bases.  liver of sulphur is available from dickblick art supply.  clean the copper first with dish soap and a little ammonia. follow the directions and rinse neutralize (2 spoons of baking soda to 2 cups of water) the copper when it looks they choice you want it to.  the initial cleaning seems really important ...

a view down the tables 11 length ... its off to Connecticut tomorrow ... 
 and we have a 10 claro walnut table that is virtually finished, slightly ahead of the house where it is going to live. it needs only a final topcoat and some polish.  i thought about setting it up on its base for the weekend, but its really heavy, and the shop was too full, and maybe wed drop it, or someone would scratch it ... in the end, we left it on edge, covered with soundboard and only occasionally allowed interested visitors to have a peak ... enlarge this one.  it has a great fiddleback figure over its entire length and is without a doubt the most consistently figured slab i have ever seen.
   we did set up its blackened base though .. folks are alchoices amazed at the minimalness of the structure, but that is made up for by the weight of it.  steel prices have skyrocketed lately though and that is the reason we are exploring other base deisgns like the rebar above.  just the steel and the cutting was $1800. and then the pieces still have to be drilled and tapped, ground and polished, sanded, patinated and finished, a process that almost doubles the cost of the steel.  i get a lot of inquires on these, but few takers.
 
 sams spark screens above and wills custom banjos below were also much discussed items.
hes got a pete seeger type longneck in the works at the bottom of the photo above.  the fretboard for that one is as long as the entire new daffodil  picolo banjo below. 
 skin head, nylon strings, canary wood inlays, antiqued brass hardware, warm tone.

Retinal Cryoplexy

Last Thursday, for the second time in 7 years, I was diagnosed with a detached retina. I had two episodes back in 2003, and it was, again, in the same eye. I had eye surgery yesterday, (Retinal Cryoplexy, FYI), and it went well. Its an astonishing technology .. The surgeon first examined every corner of my eye with a lens thing and a million watt light, which was no picnic in itself. Then he took a little (+/- 1/8th” diameter) probe with a tube that he snaked in behind my eyeball, pushed a pedal, circulated some liquid nitrous oxide through the probe, and froze the s*** out of the back of my eyeball, creating an instant excruciating ice cream headache ... Then he did it again ... Today, right now, 28 hours later, I feel and see normally again. No pain.... This technique could easily eliminate any need for waterboarding, ever. I would have told him ANYTHING if he had threatened to do it a third time. Appropriately, Kit made some sockeye salmon for dinner when we got back home ... All’s well that ends well, but dont try this at home ...

Building A Yacht Tender

This was one of my early projects.  It had to look nice and float or Id never get my wife in it.In fact she flat out told me "Im not floating in anything you build"
I ordered plans for a 9 foot yacht tender from Compumarine.com.The plans came with full size patterns for the plywood stations. See photo below.
The skin is made out of 3/4 X 1/4 inch cedar strips which I cut from western red cedar 1x4s.Each strip then goes through the router for a bead on one edge and a cove on the other.  This makes the strips nest together.
As you might imagine this is not a fast process.  I only worked on it when I felt like it but you could probably build one of these choice faster than I did.
Whoops! I never did anything with fiberglass before and started getting in over my head.  Here is my sweetie taking over the glassing while Im cooking Sunday dinner.
A toast of sparkling cider to celebrate the last cedar strip glued into place.

Quick Tip Suitcase Style Cases

Im working to keep regular postings to The Penultimate Woodshop the norm. Its my goal to post at least once a week. Based on that schedule I should be posting again on Sunday. As life will be getting in the choice this weekend with a trip to Pennsylvania and Ive brought home a few hours of work to do tonight, Im squeezing in this quick post now.
One of the regular features I hope to have on The Penultimate Woodshop are Quick Tips. Im hoping that I can share some of my own, point you towards others I find on the web and include some sent in by readers. So here is the first: what Im calling "Suitcase Style Cases." They are plastic cases with clear plastic lids and multiple compartments on the inside. Some have fixed compartments, some have adjustable compartments and some have removable compartments. The two featured here are of the fixed and removable compartment variety. I use the fixed one to hold and organize all of my screw gun bits. Its more than big enough to house them and is small enough to fit in my tool bag when I need to take it with me. The one with removable compartments pictured is for my Kreg screws. When I pull out my Kreg jig it lets me have quick easy access to any screw I might want. Ive even written a chart on the side that tells what length Kreg screw to use for what thickness of wood (not pictured). I also have "Suitcase Style Cases" for: DeckMate screws, framing nails, co-axial cable splicing tools, pan head stainless steel screws and flat head stainless steel screws.
The universal advantage I find to "Suitcase Style Cases" is that they keep all of a particular category of tool or supply easily grouped together, portable and dust free. In the future I plan to build a rack with drawers to house the cases. The drawers will be plywood bottoms with small lips around the sides. A "Suitcase Style Case" will fit on each drawer. When the cabinet is closed it will let me store them when not in use. Ill be able to pull out an individual drawer and flip up the lid of the case to access the contents without having to use up valuable bench space for the "Suitcase Style Case" and if I need to use the contents of the case outside the shop, I can just pick it up off the drawer and take it with me.

the kitchen island over and out


5/1 12 ... ok, the curly maple island is ready to go ... were going to move it in one piece to the site tomorrow, weather permitting.  it was an interesting project, more complicated than it looks, and were looking forward to seeing it later this week with its granite top and sink installed in its new home.  we finished it at the clients request with a wash coat of shellac and two wipe on coats of waterlox.  very smooth feeling and easy to apply.  fast drying too ... good job trevor ...

island update 4/11 ..... ok, were coming along now ... after working out the construction details with the full size corner mockup in the two photos at the bottom of this post, we started actual construction by building the kick space directly on top of our full size cardboard layout drawing. on this drawing seen below, (a bad image, poorly photoshopped to compensate for low contrast and glare) we laid out our cabinet and corner post lines, the sink, and inverted between the orange lines, our vertical section which shows panel and face frame details .. click the photos to enlarge them ....
from that drawing and the original mockup, we turned our round column bases that the octagon columns sit on. we then drilled the rounds for timberlock lag screws which we used to attach the round bases to the tablesawn octagons. the orange arrows on those indicate the sawn faces which came out ever so slightly smaller than the planed faces ... it seems impossible to get them all perfectly the same size but we wanted the face that our face frames attached to to be all the same size. follow that? good for you. we notched the octagons for the face frames and routed L shaped recesses in the round bases for the little bead moldings that allowed us to transition the beveled tops of the turnings to the panels. got that? really good ... i think you can see that detail in the mockup too.
i forgot to mention we also had to cut a freehand corner out of each round where it intersected the toe space on the bandsaw before attaching the whole deal to the kick with more timberlocks ... got that?... im trying not to bore you with all the details; but there were certainly a lot of things to think about on this project before we could even begin ...
now were on to the more straightforward part of the construction where we build the boxes and add the face frames and panels ...
one more shot of the base with its curly maple kick faces and all the columns in place.
and we had a moment where we stopped to appreciate mother natures veneer work with the naked lady doing a handstand ... fun!part of the project was that the owner would supply the wood, but after struggling mightily to make silk purses from not so great material, the owner graciously allowed us to get a bunch of matched curly maple lumber from our friends at irion, and you just cant believe how much happier we all are ... piece after consistent piece .... beautiful panel after beautiful panel, matched drawer face with matched drawer face ... its a true pleasure to work with their stuff ....
tomorrow we will finish the frame joinery and assemble it all for a test fit before gluing all the panels up .... more as we move it along ... were liking it ...

we have a new kitchen island project getting underchoice in the shop ... all natural curly maple with a stone top. open shelves,drawers, a recess for seating, pretty straightforward except for the octagonal columns on the corners .... finished my full size mockup today and once that is approved, well have at it ... click the photos to enlarge them ...
here are the cad drawings that we made from the owners graph paper layouts ... the plan view shows some of the complications where the octagonal columns meat the panels and cabinetry and open shelves but conceptually at least, i think we have it worked out .... were currently working from a full size 4 x 8 cardboard plan view which is a great tool for making cut lists and box sizes. we find the full size things can minimize errors and they dont take too long to create ...
since i sent these photos to the client, i thought i might add these examples of other islands we have built in case you are thinking about designing one yourself. the island above is in my home ... cherry counters with tile around the stove; the seating on the end is where we live, lunch and dinner, good for up to 5 people seated ...
and we built this one in 2007 i think ... it even made it into house beautiful ... actually, it was one of my very first blog posts in october of 2007

and heres a nice walnut island for the same client who got the walnut paneled room in 2009...another wash painted island, very similar in detailing to my own kitchen ... we did some tin punching on that project ... and then theres the big island ... almost a continent by some reports ... quartered white oak
and here we arrive at the mockups for our new project ... the octagons seemed simple until i actually had to add the kick spaces and the turned round pedestals ...
the base will be the first piece and it will have a 3/4" top that the cabinetry will be attached to from above ... like a really big puzzle ... more photos as we progress ....
